Critical10
The low-voltage battery that boots the car. On an EV it is cycled by the DC-DC converter and drained by connectivity while parked — and when it dies the vehicle simply will not wake.
The pack skins the underbody. A kerb, pothole or debris strike that scratches the case cannot be diagnosed by most insurers, so minor damage totals the car.
The unit that converts AC depot power to DC for the pack. Thermal cycling kills its power electronics; it degrades before it dies, and it is the costliest common EV repair.
Hyundai/Kia E-GMP charging control unit ruptures an internal fuse, killing the 12V supply. 20–45 minutes from the first pop to a dead car.
A few cells age faster than the pack; the BMS cuts out at the weakest cell, stranding healthy capacity. Repairable at cell level — OEM policy says replace the pack.
Hygroscopic fluid absorbs water at the same rate whether brakes are used or not — and on an EV it never gets heat-cycled off. Boils to vapour lock under hard braking.
The EV equivalent of limp mode: the drivetrain derates or orders a stop. Stellantis exposes a proper three-stage escalation and Nissan a discrete power-limitation alert — a ready-made severity ladder. Root cause is often the 12V or a sensor, not the motor.
EVs are heavy and steering assist is purely electric — no hydraulic fallback. Loss of assistance mid-shift is a safety event and an immediate VOR; racks with integrated assist motors are £1,800–2,500.
The lamp is the fault: an SRS warning means the restraint system may not deploy. Cheap to fix (usually a connector or clock spring), uncapped to ignore — non-deployment in a collision is a corporate-liability event.
No engine vacuum on an EV — brake assist is an electromechanical booster. When it faults the pedal goes hard: drivable in theory, a tow-in in practice.
Medium4
Regen does the stopping, so friction brakes corrode from disuse: sliders seize and disc faces rust while the pads stay thick. The classic slow-burn issue.
Electric pumps, chillers and heat-pump manifolds keep the pack in its temperature window. First symptom is derated DC charging — routinely blamed on the charger or the weather.
Motorised latches, deployable handles and passive entry fail with weather and use. A van that cannot be secured — or entered — is off duty; #2 used-EV claim category.
The single largest MOT defect category. On EVs most lamps are LED modules, so the £5 bulb becomes a £200–800 unit — but the failure is annunciated per-lamp, per-side, in both catalogues.
